1. Short Shots
What it looks like: An incomplete plastic part where the molten resin fails to completely fill the mold cavity.
Root Causes: Insufficient injection pressure or speed, low material temperature, blocked vents trapping air, or an inadequate shot size.
How to Fix It: Increase injection pressure/speed, optimize melt temperature, clear air vents, and ensure the material viscosity matches the runner/gate design.
2. Sink Marks
What it looks like: Small dimples, depressions, or hollows on the surface of thicker sections of a molded part.
Root Causes: The inner material shrinks faster than the outer skin during cooling, often due to insufficient packing pressure or overly thick wall designs.
How to Fix It: Core out thick walls for uniform thickness, increase holding pressure and cooling time, and optimize gate sizing.
3. Warping
What it looks like: Unintended bending, twisting, or bowing of the part once it is ejected from the mold and cooled.
Root Causes: Uneven cooling across different mold halves or inconsistent wall thicknesses that cause differential internal stresses.
How to Fix It: Balance cooling lines, standardize wall thicknesses, extend cooling cycles, and utilize advanced cooling techniques like conformal cooling.
4. Flash
What it looks like: Excess, unwanted thin layers of plastic (like a "frill") sticking out along the part's parting lines or ejector pins.
Root Causes: Inadequate clamping force, excessively high injection pressure, or damage/wear on the mold mating surfaces.
How to Fix It: Increase clamp tonnage, lower injection pressure, and perform regular mold maintenance to ensure tight shut-off surfaces.
5. Weld Lines (Knit Lines)
What it looks like: A thin, linear blemish where two separate fronts of molten plastic meet and fuse together.
Root Causes: Cold flow fronts or obstacles in the mold (like holes or inserts) that split and rejoin the plastic stream at low temperatures.
How to Fix It: Raise melt and mold temperatures, increase injection speed, or reposition gates to move weld lines away from high-stress or cosmetic areas.
6. Burn Marks
What it looks like: Black, brown, or scorched discolorations typically found near the edges or end-of-fill points of the part.
Root Causes: Trapped air compressed so rapidly that it burns the surrounding plastic, or excessive barrel temperatures causing material degradation.
How to Fix It: Improve mold venting, reduce injection speed near the end of the stroke, and lower melt temperatures.
7. Jetting
What it looks like: A snake-like, worm-like squiggle or thread pattern visible on the surface originating from the gate.
Root Causes: Molten plastic is forced through a restrictive, narrow gate too quickly into an open cavity, cooling prematurely before the rest of the material packs.
How to Fix It: Slow down initial injection speeds, redesign the gate size or type (e.g., submarine or fan gates), and ensure the melt hits a mold wall rather than open air.
